I have one here from set 6385 with the fused string (never mixed with other sets)
That's from 1985 which is newer than your 4025 set.
But to complicate matters the one in 6385 is in the set as part of an assembly.

One question I asked him was what other similar SW print variations or errors
are sitting in the wings also waiting to see what happens with the above?

But the strings are fused onto the reel. Both parts have a consistent look and
don't look home made. That makes me believe that early version of
were actually fused together.
Here are some images. The details are hard to capture but notice the bulge on
the drum cylinder by the hole.
Should
1) that part be updated with a note
2) a new fused-together part be made

As a note for the future:
It may be the set image / instructions cover image was used for reference purposes
when adding 2 of them but even so the medium sized and smaller holes are in opposite
places so there really should only be 1 anyway.

I watched a couple videos and apparently the axle connection doesn't go all
the way through that part. I saw someone stick it on a pin.

Yes a pin clicks in nicely and allows the propeller to spin freely on a part
3749. The axle hole is only a thin section at the other end.

No good having a nice set partout value if it doesn't all sell evenly

After that it Is a bit of a ‘guess which theme is where in the ranking’’. The
two top themes are of course. Star Wars and Super Heroes. Does anyone else look
at this in the same way
We realise return is based on what you pay for the sets and the timing of the
part out, but would be interested to hear about other stores views/experiences.

Can it be proved that the 3 versions are intentional rather than just heavier
printing?
I'm not sure the thick/thin ring is intentional - that just seems like standard
printing variation.
If you could provide the evidence from sealed set contents/set reviews etc that
the solid silver version was intentional and always came in a certain set(s)
then we would certainly consider it but like I say we would need solid proof.
Failing that the best we could do is add a note to the catalog entry mentioning
the variation.

Example: Just paid a member within the EU, for some heads. Having never transacted
with this member before, I initially thought the price good. Silly me. At least
they only used one of the two available "additional charges" columns
In moving forward, what I typically do is create a note for the member (collected
quite a few over the years) so that the next time I am pondering a buy with them,
I’ll know to factor these types of costs (shipping rate and additional charges)
before pulling the trigger. For me it’s that simple.
I gotta say though, that it's been buyer experiences like this, that have
motivated me early on to structure our selling practice with no additional charges
and low shipping costs, to the point that we often subsidize the shipping by
a small amount. I'd rather bake any ancillary costs into our prices than
hit the buyer with them afterwards.

parts are a 'counterpart' rather than an 'alternate' and don't
require a match ID.

The one from this set is a slightly different pattern (compare the central red
triangle and white chevron around it in the attached to the catalog entry here)

Here is the information I have gathered and the changes to the catalog as a result:
- sw0112 was added to the catalog in 2004
- Shortly after being added to the catalog, it was marked for deletion because
it is not an official minifigure. It claimed to be from set 4504-1 and/or 4504-2
but if you look up the instructions for that set, not only do the figures in
that set have light nougat heads, instead of yellow like this figure, the assembly
of the Han Solo figure shows him wearing the hair piece and not the parka/hood
piece. Per BrickLink's guidelines on minifigure inventories, an item should
only be included in the inventory if the official instructions show it as being
assembled.
- Instead of being shown as assembled on Han Solo, this parka/hood piece is shown
as an accessory that is placed inside the falcon in step 24.
- At this point, many believed that this figure was unique in that it had a hood/parka
piece with different colors/markings (white fur) than any other Han Solo figure
(such as sw0253/a). As a result, this figure has somewhat been treated like
a misprint or rare collector's item. The lack of an inventory for the
figure marked for deletion left collectors with the task of understanding the
difference between the prints on the two parka/hood pieces and has at times sparked
some debate of giving the minifigure a catalog entry again.
- I began digging into this a bit more and received information from the original
submitter of the figure that confirmed a suspicion of mine: When they took the
photo, they just took it of a minifigure they had assembled in that set without
looking up what the instructions had assembled.
- Digging further the catalog admin and I were able to determine that the hood/parka
piece in step 24 of this set was in fact different from the only similar one
in that catalog. This one had white fur, while the other one had tan fur, and
only the tan version was a catalog item.
- So the white fur parka/hood piece had been added to the catalog
and the inventories for 4504-1 and 4504-2 have been updated to the white version.
The tan fur version of the parka/hood piece has been changed to an undetermined
pattern entry and marked for deletion.
and a new entry for the tan version has been added to the catalog as well:
with sw0253 and sw0253a inventories being updated to reflect this.
- sw0112 is not an official Star Wars figure, but if you want to create it yourself,
there is now a listing for the "unique" parka/hood piece.
